Machining operations at automotive OEMs and component suppliers generate large volumes of spent metalworking fluid — water-based coolant emulsions (typically 3–10% mineral oil in water) that are stable oil-in-water emulsions resistant to simple gravity separation. Conventional settling is ineffective; chemical demulsification (acid splitting or coagulant addition to break the emulsion) followed by DAF (Dissolved Air Flotation) for oil removal is required before biological treatment of residual COD. Spent metalworking fluid typically contains COD of 50,000–150,000 mg/L and must be segregated, pre-treated, and blended carefully with other process streams.

Surface Treatment Effluent — Heavy Metals and Phosphate

Automotive component manufacturers using electroplating, phosphating, anodising, and chrome passivation generate rinse water containing chromium (including hexavalent chromium from chrome treatment), nickel, zinc, and phosphate.
